lost my only bloody key!!! 2 questions:
1) how easy to re-key Ninja 500?
2) In meantime, how easy to break lock so i can drive it? Thinking a screw driver would be best or.....?

Any lock smith should be able to make a new key from your ignition.
Do not take the trunk or the gas cap lock you must use the ignition to make a new key the other parts use only half the tabs the ignition requires and the key made from the trunk or gas will not turn the ignition.

kawasaki is one of those bike that DOES use all tumblers in the gas tank lock. a lock smith can cut a key from it. its how i got one for mine when i lost it!
bmw will do up to 10 keys, if you lose that many, youre retarded.

I had this problem with my Kawi EX500 too.
To "break into it" You need to remove the front cowling and such and get to the bottom of the igition switch. There should be two bolts on the bottom of it that the head is shorn so you will not be able to use an allan key to remove them. Drill the heads of these bolts. Remove the studs once you have removed the switch assembly. Keep the stud that is left so you can match up a new bolt for it.
Take the switch assembly to a locksmith. For about $100-ish bucks, they will cut you a new key. Get a spare while you are at it. If you want, hit up your Kawi dealership for a new key blank (or 2). Dundas Lock and Key does this service.

Assembly is the reverse. Not terribly complicated.
Use the ignition switch to make a key. As previously mentioned, Gas tanks and trunk's use half tumblers and often the key will not work in the ignition. Use the ignition switch and the whole bike will be keyed correctly. Even then sometimes things don't line up correctly. If you bring all the tumblers with you, they locksmith can work on it until they get the key to work in everything.
Kawasaki does not key based upon your VIN, so don't bother looking. Most motorcycle manufacturers for whatever reason do not do this. My guess is there is more money to be made selling you a new switch rather than just a key.
